I did read through the whole thread, and not once did you state that you tested a DIFFERENT CPU with your 9500.
Do what you want then; go ahead and order some different hsf. just dont complain to me when your problem remains.
I dont want to RMA my cpu. I've booted it at 3.5ghz. Why would I want to take my chances with a new revision CPU you never know what your gonna get. I got lucky this time and got a good O/Cer. It cant be the CPU if the stock heatsink runs cooler than the Zalman. Think logically about that for one second.

Hey have you tried to put a thin layer of thermal grease on the Zalman and then set it easy on a glass table or what ever and look from underneath and see if its sitting flush or just the edges?

Try lapping the heatsink. If there are any surface defects like a concave surface, hopefully it can straighten it out. That's the only logical explanation I can think of that would cause the cpu to run that hot if it was installed correctly.

I put that on last night. my E6600 is running right now at 3.4ghz. I'll reboot in a little while and post the voltage and temp (btw what do you guys use to measure temps in windows?)
The HSF is cool to the touch though. I'll admit though. It's in a Lian Li PC-V1200Bplus II Case with a pair of low RPM 120mm fans in the front and another in the back. The zalman (running at full speed) is pointing so that the fan faces the front of the case and pulls from that direction blowing it through the cooler striaght at the exhaust fan. Pretty effecient IMO.

same setup, mine ran at 43 idle and about 60 under load.
ill admit though, i didn't have any thermal paste at the time, so i left the old gunk on when i switched.
by the time i got the thermal paste to my dorm, i had already switched to a thermalright ultra 120
my guestamate would be 39 idle and 53 under load if the thermal paste had been properly applied
oh, and both my zalman 9500 and thermalright 120 ultra could use a good lap

His CPU wouldn't be running cooler with the stock Intel fan, though. The stock fan sucks.
That alone says there's something wrong with the Zalman HSF he's using. It could *possibly* be that the Intel HSF is more convex and fits his processor better. He may need to lap his processor to see better temps, and if that's the case, then I might suggest just RMAng for a new CPU. I haven't lapped mine because I don't want to void the warranty on it.
steve--if I were you, I would do what one person suggested and apply some grease to both your heatsink and your processor. Then place it flat on a piece of glass or a flat sheet of something and see how good the contact is between them. This will tell you whether your HSF or processor is more concave.
Lastly, if I were on air, then I would get me a Tuniq Tower. It's the best HSF out there, period--can even make as much as a 5-8 degree difference from many of the other good HSF's out there.

Damn man, sorry to hear about your luck. When you get the card back are you gonna sell it and get a 8800GTX?

Kinda strapped for cash right now, so likely not :(

Well, yeah old thread - but was not the Thermalright 120 Ultra out at the time of the post?
